: Interrupted aging (IA) is a promising route for enhancing precipitate nucleation in age-hardenable alloys, but its industrial application is limited by the prolonged IA stage, owing to the trade-off between solute supersaturation and diffusion-controlled kinetics at low temperatures. Here, we replace thermal-IA with electropulsing (EP) in Al–Mg–Si–Cu alloys and observe markedly accelerated nucleation and stabilization of clusters and Guinier–Preston (GP) zones, reducing the IA time from 2 weeks to 2 min. After re-aging (RA) to the peak-aged condition, EP-IA-treated samples exhibit superior hardness and tensile properties compared with their thermal-IA-treated counterparts, with increases of 5% in both yield strength and ultimate tensile strength, without sacrificing elongation. Differential scanning calorimetry and transmission electron microscopy reveal that EP-IA produces a GP zone density of 3.7×10 24 m -3 , more than twice that obtained by thermal-IA (1.8×10 24 m -3 ), and subsequently a finer and denser distribution of β'' and L phases after RA. Our results establish EP as a practical route to bypass the thermodynamic–kinetic limitation of IA and accelerate nucleation rate in age-hardenable alloys.
