Design and Parameters Simulation Optimization of a Spiral-Shaped Probe Electrostatic Sensor

Coal mining machinery operates under high-intensity, complex conditions, making proper lubrication critical to equipment reliability. Traditional monitoring methods often fail to detect early-stage wear in time. To address this issue, a novel electrostatic sensor was developed as an online monitoring device capable of detecting microscopic wear particles in the early stages of equipment operation. In this study, a new spiral-wound probe electrostatic sensor was designed, and a 3D model of the sensor was constructed to clarify its overall structural design. Since conducting single wear particle charge induction experiments in real environments is challenging, finite element simulations of the spiral-shaped probe were performed using COMSOL software to thoroughly investigate its sensing characteristics. The study analyzed the sensor’s response to various structural parameters, wear particle shapes, and lubricating oil quality. Results showed that increasing the number of turns and the width of the spiral sheet, while reducing the thickness and inner diameter of the insulating tube, enhanced the sensor’s sensitivity. In contrast, the thickness of the probe and the shielding layer had minimal impact on sensing performance. Overall, the electrostatic sensor effectively distinguished different wear types and assessed the quality of lubricating oil.
