The paper deals with a new critical mechanical analysis of car body optimization of high-speed trains. The design optimization was done from the point of view of strength and stiffness, which are directly related to the reliability and safety of vehicle operation. This paper proposes a new design scheme for the aluminium alloy car body to find the solution in the form of robust structure of local strength deficiency. According to the force transfer path, the finite element simulation technology was used to design for optimizing the topology of the structure. In addition, it was verified by static strength test to enhance safety performance. For improving the mechanical properties of this solution, a new concept of car design was proposed. The application of ultrasonic residual stress testing technology enables non- destructive and rapid detection, monitoring of the internal stress state of the car body structure. Furthermore, it facilitates research into the residual stress change rule during the assembly process. It is possible to address high values of residual tensile stresses in advance by releasing. Therefore, it’s an effective method for assessing the whole life cycle reliability of car body.
